This work addresses the analysis of hydraulic issues associated with the ZP40 and ZP41 tooling used for the machining of specific aluminum pump bodies—key components of the Common Rail system, whose global industrialisation and diffusion can be attributed to the sector’s leading company: Bosch Tecnologie Diesel S.p.A. During the internship at Bosch, several critical issues were identified, including hydraulic leakages, difficulties in the centring and clamping of the nest, and failure of the M6 screw—factors that negatively affected production continuity and the quality of the machined parts. The thesis will systematically reconstruct the hydraulic circuit behaviour of the ZP40 and ZP41 tooling, identifying the potential mechanical and fluid-dynamic causes underlying the observed malfunctions. Following a Continuous Improvement approach, the work will proceed with the collection and interpretation of process data and with the formulation of different improvement proposals. The selected design solution will then undergo an experimental validation phase on a pilot component and, if proven effective, it may be implemented on the entire tooling. It is expected that such intervention could improve production performance and may be considered for standardisation and subsequent extension to analogous equipment. Overall, the work is expected to provide useful insights for the future optimisation of production processes, enabling the development of effective technical solutions that can be transferred to similar tooling, thereby contributing to the definition of new operational standards within the company.
